Both cylinders #1 and #5 that have damage also appear to have iron sleeves so you can Hone/bore it oversize if not done already. If the rest have good chrome you will be set with a few pistons.. If you get into it i have some NOS merc pistons in the boxes.

This is a 1978 steel bore, you have options to go oversized and you will have a motor that will last another 40 years!

A 1978 2.4 Was not a steel bore motor,Although a couple cylinders do have aftermarket steel sleeves installed, necessary when the chrome plating is damaged, and the owner does not want to go the expence of a re-plate job,Chris

Its a 200 2.4, my bad. Just assumed a 150 or 175 2.0.

What is the likely cause of the aluminum meltdown and what can I do to prevent this moving forward?

Well the motor is 43 years old. That skirt has been rubbing the cylinder walls for a long time. Insufficient oil or cooling causing heat to develop. Piston could be distorted due to hours on motor. Numerous issues could be the culprit but the bottom line is it is old. Has destroyed itself before (steel sleeves) and possibly original issue was not correctly addressed. With the right amount of money and the right guy doin the work it could run for another 40 years. Now ya gotta decide is it worth the investment to rebuild very old technology or maybe move up to a 2.5 or newer. Not an easy pill to swallow but that poor thing has done an admirable job and like many of us is ready for retirement or one hell of an investment to keep on keepin on. JMO.

I think it would be a great project for the right person but that dude isn't me. My wife doesn't like riding with me because of the smokiness. We've already been stranded because if a broken drive shaft. I have new gaskets on order and I'll give the carbs a good cleaning but that's gonna be it. I'll ride it out till I find the right replacement. Thanks for your help and insights.

I don’t understand what the negative reputation means. Did I say something offensive?

No you did not. You asked legitimate questions and were respectful. No reason for a negative reputation.
