usually the exhaust divider plate is cracked when there is water present. i had to change one on my 200 pm. if the engine got hot and then cooled quickly it may have cracked it. i never heard of merc parts warping(sp?), but it always did concern me. also decking maybe questionable.

They have also been known to crack in the exhaust chest of the block. If it is cracked in the chest all the way through to the center water passage you can get water in the cylinders also. WHO sleeved it?

This happen to us last week check the sleeve and see if it drop down after the head gasket was TQ down.
If the cylinder has been sleeved I would say that is the problem.
If so you will have to deck that side of the motor.
hope this has helped

Water Leak
If an exhaust chest had a crack that went all the way thru into the water cavity how could it be fixed, if at all.
thanks, Carter

WELDING
I had one done by a PRO shop that specializes in welding precision pattern molds. They used a heat blanket to slowly heat the block then welded it with some special head on a tig to be able to get down in the valley of the exhaust chest and the exhaust port, then slowly let the block cool back down but they will not be able to weld inside the water jacket itself if it is towards the top of block. I took a die grinder and V the crack out and drilled a small shallow hole at the end of the crack to stop it from progresing. There is no garuntee it will hold forever but thats the nature of the beast. There are a lot of flaws with the aluminum block do to impurities in the metal, small gas pockets and other crap from the casting procese that can make welding on these a chore for the welders but a good welder will GETRDONE. Hope this helps. I am not saying this is your probleme just somthing to look for if other things arn't fixing it. The cracks can be hard to see also, I was grinding on mine a day or so before I even found it do to shinning up the alluminum the crack will show darker so if you have a carboned block you may need to clean it a little help. This isn't that uncommon for the merc blocks to crack in the exhaust chest and most people never know because they don't crack all the way threw so they arn't a probleme and there best left alone if there not leaking. My engine builder said he comes across this every now and then (JIM RUCK).
