Sometimes the one from the old pump stays on the tube. Sounds like you are on top of that. I don't understand how there can be no water making it into the motor.
The only thing that makes any sense would be the top grommet getting fouled. You can force a hose onto the tube and the hose pressure should force water thru the system. That would eliminate a blockage above the pump. On the bright side your lower removal and install times should be greatly improved.Cheaters never Win !!!

OK I thought Merc 2.5 was referring to the rubber insert in the water pump housing outlet. That is what 1954bmw was talking about. I think Merc 2.5 you are talking about the rubber grommet Mercury calls the Centrifugal Slinger that slides over the drive shaft after the water pump housing is installed. I took the old one off and put the new one on.

Just had a jet- ski do that. Sea doo-doo spi. Old. 3 other skis idled fine, 1 Yamaha, 2 sea doo-doo gtx, temps good. 4th ski, (spi) got hot on the hose. Weird, same motors in spi and gtx, only one was fussy!?!?
Took it to the river and ran it submersed, on the trailer, and all was well.

Yea amazing how you can have 4-5 however many of the same motors and there's always one fussy little b..that on the hose won't work but is perfectly fine in the water..
I figured it would be a leaky gasket etc but you can tear it all apart go over with a fine tooth comb and nothingLETS GO BRANDON.... LETS GO BRANDON

There is another grommet in the bottom of the adapter plate. Maybe it got fouled when the tube was reinstalled.

If that is the grommet at the top of the water tube I'm going to check that in the morning.

trim tha motor as high as ya can.. when you reinstall tha copper tube in tha "bottom" of tha adapter plate put a dab of some kinda lub on it.. line it up and "tap" it in with a 2x or rubber mallet till you feel it seat in its grommet... that grommet has a retainer that will squash tha rubber a tiny bit sometimes.... you can see up tha tube with a flashlite.. jus takes "practice"....

X2 what tlwjkw is saying....but do not tap it too hard just till you feel it stop.
I have seen where the copper tube has cut that retainer/stop ring he mentioned by some one hit too hard. Which then can float or sit in the way of water flow.

I pulled everything apart again and verified that the proper rubber seal was already installed in the water pump upper housing. I verified through Mercury's on-line parts catalog that the exact same P/N seal goes in the exhaust plate at the top of the water tube. Having just bought this 1996 200 EFI one year ago I have no idea the age of that seal. Do people ever change that seal? Is it hard to get to? A lot of disassembly?
With a very powerful flashlight I took a picture looking up at the attachment area for the upper part of the water tube (see attached). Does this look normal? I think I can see that seal up in there.
Any other thoughts?
I did notice that my old water muffs seem to have lost some of their "springyness" perhaps not holding the muff sides onto the engine with some good force. I have a new one I will try that squeezes so much its hard to get on the lower unit. If it fails to pump water this will be one of the biggest most thoroughly investigated mechanical mysteries of my life. And I will bring it in to the shop.

insert copper tube into waterpump ,put visegrip onto ds spline turn with hand.does water come out?? take tube off pump and insert into upper grommet,attach waterhose onto tube,turn water on,start motor,overheat now?-th

So MN808gade, to make sure I understand this right, in the turn spline by hand test, this is done with the lower unit off the engine and a water hose attached to the lower unit?
And the second test is also done with the lower unit off the engine when I start the motor?

With the copper tube installed in the upper grommet in the adapter plate you can put a water hose on the tube and mine would push water thru the entire system before I started it.

The copper tube is so much smaller than the hose. Isn't most of the water just going to bypass the copper tube?
