Sometimes you need to turn the prop a little to get the gears to synchronize for them to shift. All mine are the same way. At low idle with a heavy stainless prop you get prop rattle. Sounds terrible but its just annoying. Put an aluminum prop on and it doesn't happen. But who wants an aluminum prop.

Yep. Normal for drivetrains that do not disconnect. Mountain bikes are another example.

Don’t recall a single knock, but if you kill it with enough speed, say cheating a little in the no wake zone, not planing, the prop will make a knock knock knock or clack clack clack of a ratchet as your momentum turns the prop. Does that make sense?

You have what they refer to as a Ratcheting lower unit, The shift dog is actually a ratchet set up.

Clicking the key does the same as turning the prop. It's all about the gears meshing.
If you have a ratcheting lower and you kill it under way you get a click, click, click. If you have a non ratcheting lower you will get a clunk as the gears bounce back against the shift dog.

I just leave mine in forward and start and go from there.

Yep starting in gear and shifting with the engine off is the way to go with big stainless wheels. Easier on the lower unit for sure, especially if your engine idles kind of high. If your having trouble shifting with the engine off what you do is try to put it in gear, if it doesn't want to go hold moderate pressure on the shifter in the direction you want it to go and start the engine at the same time.. It'll slide right into gear before the engine is even running.. Having the engine at neutral trim can help it shift easier too. Having it trimmed way up puts extra pressure on the shift cables.

Remove back of control box, Scotch Lok the 2 Yellow/red stripe. Wires together. And start in gear or out. Just remember you did it.
