Can any one tell me the why's and where for's of the housing splitting?
Seems a common fault with salt build up as the main cause !
Has any one come up with a magical FORMULAR for preventing this from happening ?

Same problem with Mercs. If you read the required maintenance it tells you to pull the carrier every year and clean the carrier and housing lube and reinstall. clean and grease threads of carrier nut also. They know it's a problem or it wouldn't be in the owners manual.

I must get a manual asap and spend some time reading it from cover to cover .
I was wondering about using coppercoat grease to make it easyer to get the carrier apart each time . Does the copper react with the aluminum at all ?
Yes i have a friend with a oldish 150 merc and he said the same thing ,he spent hours after each trip flushing the motor totally and after 10 years the motor still looked like it was straight out of the box .

Funny never heard of this problem before as have always had older omc outboards and just been lucky i guess . Now ive moved up in years and the yama has a cracked case and it not uncommon at all by the sound of things .

I have seen them all crack at the prop shaft area, suzuki, yamaha, omc and merc.If the crack isn`t all the way to where the oil is,I have had good success at having the crack welded and piece of aluminum welded in for the bad cracks.

Try using some Perfect Seal gasket sealer on the carrier. Proper use of zincs will help as well. Also flush engine and leave in the down position if possible.
